If you use a good duct wrap to wrap the duct it should keep any moister from getting to the duct so it will not get wet from condensation.

I would agree that the caulk you have is old. It should have a date stamped on the bottom. If it is going to be painted make sure you sand down any part that needs sanded first, then us a latex caulk. I use "Alex" paint and trim caulk. It is the green letters on a white tube.

If it is made of a composite board something like particle board the only thing that you can do is to sand or cut it down. Once that wood gets wet it swells up. You can try to scrape it to see if it starts to flake apart, then when you get it where it is not hitting the door coat it with a good coat...

Was this yellow there when you purchased? If so it still could be bleeding thru if it was not cleaned very good first before priming. Or maybe, are you burning any candles? Also could be that your ceiling is getting cold and then a slight condensation forms and it is just the normal dust in the air ...

Like Greg said above, I am not sure but I would think you could redo the walls with 7/16 OSB then put vinyl siding on and the weight would not be that different then the origenal t-111

I agree with the one's ponch stated above. For what you need it should be plenty strong enough, if not you would next need to mount a board from stud to stud and then use regular screws to mount the drawer slide.

Oatey recommends to NOT use any primer for ABS pipe. You can use a cleaner but NO primer on ABS pipe.
I know this but you stated that you used mostly PVC. The red label "All Purpose" glue will work for both ABS and PVC.

If you are talking about where the plywood touches the house you don't need it that tight, just but it up to the house and use flashing over the seem. By the way, you can miter plywood. What are the length of the post? It cost a little more but you can look into the PVC type that have an aluminum center in them that are structurally sound.
